🧲 How magnetic shielding works

🔨 Fabrication of the magnetic layer

  1. Purchasing the sheet Buy mild steel sheet (low carbon iron, <0.1% C) 1 mm thick at a hardware store or metalworker. A 50×100 cm format is sufficient. Avoid stainless steel (permeability is too low).
  2. Pattern and cutting Use the same patterns as the ABS shell. Cut with metal shears or an angle grinder. File all edges. Wear gloves — the edges are very sharp.
  3. Cold forming 1 mm mild steel can be cold-formed over a template. Use a rubber mallet and a rounded mandrel to gradually curve the sheet. Do not heat it with a torch — excessive heat without proper annealing reduces magnetic permeability.
  4. Assembling the sections The 6 steel sections are assembled with a 1 cm overlap and secured by plastic rivets. Magnetic junctions must be in direct metal-to-metal contact (no glue between sections) to maintain a low-reluctance path.
  5. Fixing to the shell The steel sheet is fixed inside the ABS shell, between the shell and the Faraday mesh. Plastic rivets every 5 cm. The steel must not touch the Faraday mesh (isolate with a thin 2mm foam layer to prevent galvanic corrosion).
  6. Applying the aluminum foil Glue the aluminum foil to the inner face of the steel sheet. Ensures EM continuity and protects against corrosion. Copper conductive tape on all edges.

⚠️ Critical points of magnetic shielding

⚠ Never bend the sheet sharply A sharp fold creates internal mechanical stress that drastically reduces magnetic permeability. Form gradually with gentle curves.
⚠ Metal-to-metal junctions are mandatory Magnetic flux lines must be able to flow from one section to another. Junctions between steel sections must be in direct metal-to-metal contact, without glue or insulators, to avoid flux leakage.
⚠ Isolate the steel from the Faraday mesh The mild steel sheet and the stainless mesh must not be in direct electrical contact (risk of galvanic short-circuit/corrosion). Insert a thin 2mm foam between the two layers.
💡 Tip: Annealing to maximize permeability If you have access to a kiln, heating the formed steel sheet to 850°C for 1 hour and then cooling it slowly (annealing) relieves mechanical stress and increases magnetic permeability by 30 to 50%. Optional but highly effective.

ABS Plastic Structure

🏭 DIY Thermoforming — Steps

  1. Head template Make a template out of plaster or papier-mâché (head circumference 57-58 cm). This mold is used for all ABS and steel sections.
  2. Heating ABS Household oven at 150°C for 3-4 min, or heat gun at 15 cm. The ABS becomes flexible and slightly translucent.
  3. Forming Apply the hot sheet over the template. Press with gloved hands. Hold for 30 seconds until it cools.
  4. Cutting the 7 sections Crown, left band, right band, nape protection, left ear shell, right ear shell, frontal band.
  5. Assembly DIY ABS glue: ABS scraps dissolved in pure acetone. Apply to joints, assemble, hold for 24h.
  6. Drilling Drill the ventilation holes (Ø25mm), adjustment slots (3mm wide), and rivet holes (Ø4mm).
